Scrap Copper CCR

The firerefining system for copper scrap is the core metallurgical equipment for production of recycled electrical copper rod. It is mainly applied for pyrometallurgical purification of redseries copper scrap with copper content ≥95%, free of copperbased alloy components such as brass and bronze (e.g. baled red copper, clean recycled red copper materials).

The system consists of a shaft furnace melting unit, a forechamber pretreatment unit, a tilting refining furnace group, a holding furnace unit and closed transfer launders, with its rear end directly connected to the complete continuous casting and rolling production line for copper rods.

Adopting a complete pyrometallurgical process consisting of oxidizing slagforming, slag skimming for impurity removal and gasphase reduction deoxidation, the raw copper melt is purified to Cu+Ag ≥ 99.5%. Qualified electricalgrade molten copper is produced for the subsequent castingrolling procedure, and standardcompliant lowoxygen bright copper rods are finally manufactured. This realizes the resourcebased, largescale and highquality recycling of scrap copper.

Conditions of FurnaceCharged Raw Materials and Technical Indicators of Output Melt

1.Furnace Feedstock Requirements

Raw materials are limited to nonalloyed impure copper with a matrix copper content of ≥95%. Pretreatment and sorting shall be completed before charging into the furnace to strictly prevent the mixing of dissimilar copper alloys such as brass and bronze. The introduction of harmful elements including tin, lead, iron, bismuth, antimony and arsenic shall be minimized to reduce the load of subsequent metallurgical impurity removal in the furnace. It is compatible with various material forms such as loose materials and baled briquettes.

2.Indexes of Refined Melt and Finished Products

After systematic refining treatment, the molten copper liquid has Cu+Ag ≥ 99.5%. The melt is transported to the holding furnace for oxygen adjustment and homogenization before being fed into the continuous casting process. The oxygen content of the final finished lowoxygen bright copper rod is stably controlled within the range of 200450 ppm. Its conductivity meets the application requirements for electrical copper rods, providing qualified raw materials for downstream highspeed wire drawing and cable manufacturing.

Core Technical Advantages of the System

1

Complete furnace capacity specification spectrum with highadaptability solutions

The tilting refining furnace body is available with multiple standardized capacity options of 40 t, 60 t, 80 t and 100 t.
Customized selection can be made based on the project's designed production capacity, impurity level of copper scrap fed into the furnace, and matching capability of the downstream continuous castingrolling production line;
It can be configured with a singlefurnace solution to serve smallandmediumscale production scenarios, or adopt a dualfurnace parallel architecture to build largescale recycled copper rod production lines, achieving an optimal match between investment scale and production capacity.
The furnace body adopts a tiltingtype structural design, fully covering all process movements including liquid receiving, smelting, oxidation, slag skimming, reduction and copper tapping. Its tilting angle adequately meets the process conditions for slag discharge and closed transfer of molten material.

2

Heating with clean fuels to support oxygenenriched combustion processes and achieve highefficiency, lowconsumption smelting

Natural gas and liquefied petroleum gas (LPG) are adopted as the main heatsupply media for the whole melting and refining system. The combustion control system supports the optional oxygenenriched combustion process. By raising the oxygen partial pressure of the combustionsupporting medium, it increases the effective flame temperature inside the furnace, accelerates the melting rate of scrap copper, reduces the total fluegas emission, and effectively cuts down the fuel consumption per unit of raw material.

Compared with heating routes using heavy oil and solid fuels, natural gas/LPG produces clean combustion products and can greatly reduce the generation of pollutants such as sulfides and particulate matter. The system enables dynamic closedloop adjustment of the airfuel ratio, precisely matching combustion conditions to different thermal requirements during the meltingheating stage, oxidation reaction stage and reductiondeoxidation stage, taking into account both molten pool heating and furnace atmosphere control.

3

Prechamber prepositioned process layout for shaft furnace, preremoval of most inclusions to ease the metallurgical load of the refining furnace

The frontend of the system integrates an independent vertical furnace melting unit and a frontchamber preprocessing station.

Briquetted copper scrap is fed into the shaft furnace through the charging system for rapid melting. The molten copper is transferred into the forechamber bath through the insulated launder. The molten metal undergoes static settling inside the forechamber. Lightweight oxide dross and foreign solid inclusions float up to the bath surface, where primary slag skimming is performed to remove most coarse slag impurities in advance.

The copper solution prepurified in the front chamber is fed into the refining furnace through a tilting closed launder for deep purification. This arrangement moves the preliminary impurityremoval process to an earlier stage, which significantly reduces the total slagforming amount in the refining furnace, shortens the smelting cycle per furnace, mitigates chemical erosion of the refractory lining of the refining furnace by slag, extends the continuous operation cycle of the furnace body, and lowers the frequency of maintenance.

4

Metallurgy with bottomblown inert gas stirring to enhance mass and heat transfer and improve melt cleanliness

Complete sets of special purging brick assemblies are installed at the bottom of both the forechamber and refining furnace. Nitrogen (N₂) inert gas is injected during smelting to realize bottomblown diffuse stirring.

Dispersed nitrogen bubbles escape upward from the bath bottom and drive overall circulation of the molten bath, enhancing heat and mass transfer efficiency within the melt and eliminating regional segregation of temperature and composition.
During the oxidation stage, stirring accelerates oxidation reactions of harmful impurities and promotes slagforming and floatingup of impurity oxides.
At the slagskimming stage, copperslag separation is intensified to push nonmetallic inclusions to accumulate at the liquid surface.
In the reduction stage, the diffusion efficiency of reducing agents inside the bath is improved to ensure sufficient and uniform deoxidation reaction.
This process effectively reduces the content of suspended inclusions in the melt, and guarantees the quality of downstream copper rod products from the metallurgical source.

5

Deoxidation by gasphase reduction with natural gas realizes green smelting and improves working conditions as well as emission performance.

Naturalgas gasphase reduction is applied for refining deoxidation, substituting traditional solid reducing agents including charcoal and firewood. Natural gas reduces cuprous oxide within the bath for molten copper deoxidation, eliminating heavy smoke, fly ash and solid waste from solid reductants.

With the supporting fluegas purification and dustremoval system, waste gas emissions comply with the environmental protection specifications for the nonferrous metallurgy industry. It improves the onsite working environment, reduces the generation of solid waste and hazardous waste, and conforms to the design concept of green regenerative metallurgy.

6

Dual refining furnaces operate alternately to ensure continuous and stable operation of the downstream production line.

The system is configured with two tilting refining furnaces (1# and 2#) operating in parallel and alternately. One furnace completes the fullbatch smelting process including liquid receiving, oxidizing slagforming, slag skimming and reduction, while the other receives molten copper from the front chamber and supplies liquid to the holding furnace after finishing smelting.

Pyrometallurgical refining is a batch-type metallurgical process with an inherent single-furnace smelting cycle, while the continuous casting and rolling production line requires uninterrupted supply of molten copper. The dual-furnace alternating operation mode realizes the working strategy of “one furnace for smelting and one furnace for feeding”, which avoids molten material supply interruption during the single-furnace cycle gap. This mode ensures long-term continuous operation of the downstream casting and rolling line, improves the overall equipment utilization rate of the whole production line, and reduces product quality fluctuations and additional energy consumption caused by frequent equipment start-stop operations.

Product Process Flow

1
01

Shaft Furnace

Copper raw materials are lifted and fed into the shaft furnace by hopper trolleys, and melted into molten copper at 1100‑1200℃ under heating from natural gas combustion. The combustion system automatically adjusts the air‑fuel ratio. Together with slag‑removal operations, it preliminarily separates floating slag impurities from the molten copper. The molten copper is transported outward through sealed launders.
2
02

Slagging Box

After flowing out of the shaft furnace, the molten copper enters the slagging box, where it is further heated and the slag is removed to achieve preliminary cleaning of the molten copper.
3
03

Tilting Launder

The molten copper then enters the tilting launder. The tilting mechanism allows the molten copper to be directed into the designated refining furnace. In the event of an abnormal situation, the launder can be tilted to the other side in time to prevent accidents.
4
04

Refining Furnace

Additives are introduced to oxidize the molten copper and form slag. After slag removal, natural gas is injected to carry out the reduction reaction, ensuring that the molten copper meets the required production specifications.
5
05

Y-Shaped Launder

The molten copper enters the launder, which is equipped with a sealed cover to prevent contact between the molten copper and oxygen. If the temperature of the molten copper drops, the launder cover can be used to heat and maintain the temperature of the molten copper.
4
06

Continuous Casting

Molten copper is poured into the casting wheel of the continuous caster, where it rapidly solidifies and takes shape under water‑cooled conditions to produce large‑section trapezoidal copper cast billets. The cast billets are directly discharged while maintaining a high‑temperature state.
5
07

Front traction

After the billet exits the caster, the front traction clamps the billet for backward conveyance and synchronizes with the caster speed. The front tractor will open automatically during normal production.
6
08

Rolling Shear

After the billet exits the front tractor, it enters the rolling shear, which shears off the initial defective section of the cast billet. In case of equipment fault, the rolling shear performs automatic shearing to prevent accidents. Manual activation is also available for billet shearing when process adjustment for the rolling mill is required.
7
09

Pre-Finishing Machine

Perform deburring, straightening and surface cleaning on the casting billet to remove flash and oxidized protrusions on its surface, so as to prevent defects from being carried into the rolling process and causing surface damage to the copper rod.
8
10

Continuous Rolling

High temperature cast billets enter a multi stand continuous hot rolling mill unit. They undergo progressive compressive deformation through multiple passes of grooves and are rolled into bright copper rods of standard specifications (commonly Φ8 mm electrical copper rods). Billet residual heat is fully used; no external re-heating.
9
11

Cleaning and Cooling

The high temperature copper rod after rolling enters the on‑line cleaning and cooling unit. Special cleaning medium is used to remove rolling emulsion residues on the rod surface, meanwhile the copper rod is rapidly cooled down to the temperature required by the process.
10
12

Wax Coating Protection

Apply a special protective wax layer evenly on the surface of the copper rod to isolate air and inhibit surface oxidation and discoloration.
11
13

Take‑up and coiling

The copper rod is neatly wound into standard coils by the take‑up and winding equipment to produce finished products, facilitating warehousing and feeding for downstream customers.
14
14

Finished product

The production line manufactures low-oxygen bright copper rods with smooth finished surface and few defects such as scale, slag inclusions and surface peeling. The oxygen content is stably controlled within 200-400 ppm.

Optional High-end Configurations

1.Optional upgrade for combustion system

Imported ESA-series burners are available as an option. Such burners feature high-precision closed-loop control of air-fuel ratio. The heat load and flame profile can be automatically adapted and switched according to different smelting stages including melting, oxidation and reduction. They deliver fast response of combustion conditions with complete combustion and high thermal efficiency, which further reduces fuel consumption. Meanwhile, safety modules such as flash-back protection and fault self-diagnosis are integrated to improve safety and process controllability during melting operations.

2.Optional upgrade for refractory lining

Refractory products from world famous brand RHI are optional for furnace lining. The bath zone of the refining furnace is subject to long-term scouring and erosion by high-temperature molten copper as well as chemical corrosion from slag, together with frequent thermal shock caused by temperature alternation. The adoption of high-performance refractories can remarkably improve the slag-erosion resistance and thermal-shock resistance of the lining, extend the service life of furnace lining, reduce furnace shutdown-maintenance frequency, raise the annual operating rate of equipment, and cut the operation-maintenance costs arising from refractory replacement.
