Electrolytic Copper CCR

The copper rod continuous casting and rolling production line is a complete set of modern equipment in the copper processing industry, which deeply integrates three major processes: continuous melting, continuous casting and continuous rolling. The whole production line realizes the full-process production from solid copper raw materials to finished low-oxygen bright copper rods.

High-temperature molten copper from the shaft furnace goes straight to hot-rolling mill in hot-cast billet state, skipping billet cooling and re-heating. It achieves seamless one-step production from liquid copper to finished copper rod and minimizes intermediate processes, this is the mainstream technical route for copper rod production for wires and cables nowadays.

Core Advantages

1

High efficiency and high output, excellent capacity for large-scale mass production

The production speed of the line is continuous and stable without waiting time for intermittent casting. The capacity of mainstream production lines ranges from 10 to 35 tons per hour, and advanced large-scale complete lines can achieve a monthly output of over 20,000 tons. Compared with the traditional separate ingot-casting-heating-rolling process, it eliminates auxiliary steps such as ingot cooling, transportation and reheating, greatly improving overall production efficiency and shortening metal turnover cycle. Meanwhile, thanks to high-level equipment automation, labor consumption per ton of product is significantly reduced, making it suitable for large-scale, long-term non-stop continuous production.

2

Excellent product quality, suitable for high-end wire-drawing working conditions

The production line manufactures low-oxygen bright copper rods with smooth finished surface and few defects such as scale, slag inclusions and surface peeling. The oxygen content is stably controlled within 200-400 ppm. More than 30 key indicators including electrical conductivity, tensile strength, elongation, torsion performance and surface roughness meet the requirements of international electrical-grade copper rod standards.

Under optimal process control conditions, the metal yield can reach 98.6%. Compared with products from conventional processes, the tensile strength of finished products is increased by 18%, and the elongation can reach 45%. The product features uniform grain structure and small batch-to-batch performance variation. It fully satisfies the strict processing requirements of downstream multi-head high-speed wire drawing machines with low wire-breakage rate during drawing. It is widely applied in manufacturing power cables, building wires, enameled magnet wires and other products.

3

Energy-saving, environmental-friendly and green low-consumption production

Clean energy sources such as natural gas and LPG are preferred for melting. The line is equipped with a complete flue-gas dedusting system.Benefiting from "direct rolling with residual heat of casting billets", the billet reheating process is completely eliminated.

Compared with conventional processes, the comprehensive energy consumption is reduced by 40%, and the energy consumption per unit product can be further cut by 12%.Metal oxidation loss can be controlled within 0.8%, much lower than 1.5%-2.5% of traditional technology, which greatly reduces copper loss.

A circulating cooling system is adopted for process water with high water reuse rate. Pollutant emissions comply with the emission standard for copper, nickel, cobalt industry, realizing favorable green-manufacturing performance.

4

High level of intelligent automation with stable and reliable operation

The entire production line adopts Siemens S7-1200/1500 PLC as the core to build a complete automatic control network. Equipped with multiple sets of sensors, the system collects more than 200 process parameters including furnace temperature, furnace atmosphere, air-fuel ratio, casting speed, rolling torque and cooling flow. It realizes automatic linkage adjustment of production speed, online cleaning, non-destructive testing, full-process condition monitoring and fault early warning.

Equipped with a touchscreen HMI for on-site local operation, the system can be connected to the WinCC SCADA platform to realize remote monitoring and full process parameter traceability. Key processes feature automatic process compensation and self-diagnosis functions, which effectively reduce quality fluctuations caused by manual operation and ensure consistent product quality during long-term continuous production.

Product Process Flow

1
01

Shaft Furnace

Copper raw materials are lifted and fed into the shaft furnace by hopper trolleys, and melted into molten copper at 1100‑1200℃ under heating from natural gas combustion. The combustion system automatically adjusts the air‑fuel ratio. Together with slag‑removal operations, it preliminarily separates floating slag impurities from the molten copper. The molten copper is transported outward through sealed launders.

02

Launder

Melt transportation via launder
3
03

Holding furnace

The molten copper flows into the holding furnace to achieve temperature stabilization, composition homogenization, and static slag removal. This ensures the continuous and stable temperature and liquid‑level height of the copper liquid supplied to the continuous casting machine, and eliminates the impact of melt temperature fluctuations on the quality of cast billets.
4
04

Continuous Casting

Molten copper is poured into the casting wheel of the continuous caster, where it rapidly solidifies and takes shape under water‑cooled conditions to produce large‑section trapezoidal copper cast billets. The cast billets are directly discharged while maintaining a high‑temperature state.
5
05

Front traction

After the billet exits the caster, the front traction clamps the billet for backward conveyance and synchronizes with the caster speed. The front tractor will open automatically during normal production.
6
06

Rolling Shear

After the billet exits the front tractor, it enters the rolling shear, which shears off the initial defective section of the cast billet. In case of equipment fault, the rolling shear performs automatic shearing to prevent accidents. Manual activation is also available for billet shearing when process adjustment for the rolling mill is required.
7
07

Pre-Finishing Machine

Perform deburring, straightening and surface cleaning on the casting billet to remove flash and oxidized protrusions on its surface, so as to prevent defects from being carried into the rolling process and causing surface damage to the copper rod.
8
08

Continuous Rolling

High temperature cast billets enter a multi stand continuous hot rolling mill unit. They undergo progressive compressive deformation through multiple passes of grooves and are rolled into bright copper rods of standard specifications (commonly Φ8 mm electrical copper rods). Billet residual heat is fully used; no external re-heating.
9
09

Cleaning and Cooling

The high temperature copper rod after rolling enters the on‑line cleaning and cooling unit. Special cleaning medium is used to remove rolling emulsion residues on the rod surface, meanwhile the copper rod is rapidly cooled down to the temperature required by the process.
10
10

Wax Coating Protection

Apply a special protective wax layer evenly on the surface of the copper rod to isolate air and inhibit surface oxidation and discoloration.
11
11

Take‑up and coiling

The copper rod is neatly wound into standard coils by the take‑up and winding equipment to produce finished products, facilitating warehousing and feeding for downstream customers.
12
12

Finished product

The production line manufactures low-oxygen bright copper rods with smooth finished surface and few defects such as scale, slag inclusions and surface peeling. The oxygen content is stably controlled within 200-400 ppm.
